SDG #032 Variac Soft Starter and Controller
Variable transformers are deceptively hard on the mains supply. A Carroll & Meynell 10A variac presents a very low DC resistance winding at switch on, and the resulting magnetising inrush can trip a breaker or weld contacts over time. This project tackles both problems at once: bringing a physically damaged unit back to service, then adding a soft start circuit so it behaves properly on a domestic ring main.
The repair side covers assessing the damage to the toroidal winding and wiper assembly, sourcing a replacement part directly from the manufacturer, and reassembling the mechanism so the brush tracks the winding correctly without arcing or shorting adjacent turns. That mechanical alignment matters more than most people expect, since a poorly seated wiper is a common cause of hot spots and burnt tracks on second hand variacs.
The electrical modification uses a series resistance to limit the initial current surge, bypassed by a relay after a short delay once the core has magnetised. Points worth paying attention to include the power rating of the limiting resistor, the delay timing relative to typical breaker curves, relay contact rating for inductive loads, and keeping the low voltage control side properly separated from mains wiring inside the enclosure.
For anyone considering the same job, the takeaway is that a used variac is usually worth saving, and a soft start plus decent fusing and an isolated output turns an awkward lab item into something you can switch on without thinking about it.
